Pikachu's AAA combo has a higher foward range than his D-Smash.

I seriously find this amusing. I hear people complain about D-Smash's range so much, but it's outranged by his AAA. Don't believe me? Go into wi-fi's practice stage, and headbutt the sand bag a bit. Alternate between headbutts and moving until you can land grazing hits consistently by Holding A.

Only D-Tilt and F-Smash exceed this range.

Interesting, I never knew that. I always though his smash had longer range than his aaa combo.

It does. However, down smash hits both sides instead of only one like AAA. Therefore, the range must is evenly distributed and has a smaller range in either direction. AAA only hits one side, but it hits out slightly farther than D-Smash.

Isn't the hitbox of AAA pikachu's whole body? Wouldn't that make the range off aaa and dsmash about the same?

I use AAA to cause trips then tech chase to grab. About 50% of the time his AAA will cause a trip in a short flurry, so it's decently reliable if you've got good reaction time. It's kind of useful for those wolves/falcos who don't like to get grabbed at 0% and run all over the place to avoid it.
